Ferrite Core Transformers

Flyback transformer manufacturer for adaptors, chargers and drivers

Ask a flyback transformer manufacturer what makes this part different and the honest answer is that it is not really a transformer. It is a coupled inductor. While the switch is on, current ramps up in the primary and energy is stored in the core; when the switch opens, that energy is released through the secondary. The two windings do not conduct together, which is why primary inductance and peak current define the part.

Nearly all of that stored energy sits in the air gap, not in the ferrite. The gap lowers the effective permeability, which raises the current the core can take before it saturates and makes the inductance far less sensitive to material tolerance. The cost is fringing flux around the gap, which heats nearby turns and can radiate noise, so the gap is normally ground into the centre leg where the winding surrounds it.

Because one magnetic part gives isolation, voltage conversion and energy storage, the flyback is the economical choice at lower power, typically up to roughly 150 W. Above that, peak currents and output capacitor ripple grow quickly and a forward or bridge converter usually makes more sense. Within its range, a ferrite flyback transformer covers adaptors, battery chargers, LED drivers and the auxiliary supplies found inside larger equipment.

Primary inductanceSpecified per design, set by the core gap
Leakage inductanceSpecified per design; measured on samples
Isolation voltageSpecified per design; hipot tested on 100% of units
FinishTaped and varnished in-house
ComplianceRoHS and REACH compliant materials; certificate copies available on request

Custom samples typically take 7 to 10 working days. Around 10 pieces is usual for prototyping; production MOQ is typically 100 to 1,000 pieces.

Applications

Typical uses for a custom flyback transformer

A custom flyback transformer is usually ordered when an off-the-shelf part does not match the controller, the output set or the available board space.

Adaptors and chargers

Mains adaptors and battery chargers use a single-output flyback with a bias winding for the controller. Low leakage keeps the clamp cool and helps light-load efficiency.

Inverters, UPS systems and EV chargers need small isolated rails for control logic and gate drivers. A multi-output flyback provides several of these from one core.

Isolated LED drivers commonly use a flyback stage because it gives constant-current output and mains separation with a low part count in a slim housing.

Design guide

Leakage inductance, snubbers and multiple outputs

No winding couples perfectly. The flux that links the primary but misses the secondary appears as leakage inductance, and its energy has nowhere to go at turn-off except into a voltage spike across the switch. A snubber or clamp network absorbs it, but that energy is lost as heat. Lower leakage means a cooler clamp, less stress on the switch and better efficiency.

Leakage is reduced by spreading each winding across the full bobbin width and by splitting the primary so that the secondary sits between its two halves. There is a trade-off: closer coupling raises the capacitance between primary and secondary, which carries more common-mode noise to the output, and the insulation needed for safety pushes the windings apart again. The build is a compromise chosen for each design.

  1. Fix the operating modeDecide whether the converter runs in continuous or discontinuous conduction. This sets the primary inductance and the peak current the core must carry without saturating.
  2. Set the turns ratioThe ratio determines the voltage reflected onto the switch during the off-time and the reverse voltage on the output diode, so it is chosen with both ratings in view.
  3. Size core and gapThe core must store the required energy at peak current with margin at high temperature, where ferrite saturates earlier. The gap is then ground to give the target inductance.
  4. Plan the outputsOnly the output in the feedback loop is tightly regulated. Other outputs follow by turns ratio, and how well they track depends on how closely the secondaries are coupled.
  5. Approve the sampleCheck inductance, leakage, switch voltage and temperature rise in the actual converter before releasing the part for production.

About NG Electronics

Why work with NG Electronics on flyback transformers

Flyback parts are unforgiving of loose process control: a small change in gap or winding position shifts inductance and leakage. NG Electronics is an ISO 9001:2015 certified company, and each lot is wound, taped and varnished on our own floor in Pune with records that tie it to the material batch and build date. Inductance and hipot are measured on every piece, not on a sample from the lot.

For OEMs looking for a flyback transformer supplier in India, the working arrangement is straightforward. Send the specification and we reply with a technical quotation within 24 working hours. A sample is supplied free for your lab trials, and design support carries no charge where there is firm production intent. Once the sample is approved, production runs to the same winding sheet so later lots match the first.

Frequently Asked Questions

Answers about flyback transformer manufacturer from NG Electronics, an ISO 9001:2015 certified company

A forward or bridge transformer passes energy directly from primary to secondary while the switch is on and is built with little or no gap. A flyback transformer stores energy in a gapped core during the on-time and delivers it during the off-time, so it behaves as a coupled inductor. Its primary inductance and saturation current are therefore key parameters, not just the turns ratio.

Look for control of the two values that drift most easily: primary inductance and leakage inductance. That means consistent gap grinding, a fixed winding sheet and measurement of every unit. In-house winding, hipot testing on all pieces and batch traceability are also worth checking. NG Electronics is ISO 9001:2015 certified and tests each unit electrically before it leaves Pune.

Ungapped ferrite saturates at a very small magnetising current and stores little energy. Adding a gap lowers the effective permeability, so the core can carry the peak primary current without saturating, and most of the energy is held in the gap itself. The gap also makes inductance more repeatable, because it depends less on the permeability tolerance of the ferrite.

As a general guide, flyback converters are typically used up to roughly 150 W. Beyond that, the peak and RMS currents in the switch, the windings and the output capacitors become large, and the transformer grows quickly because it must store all the energy each cycle. Forward, push-pull or bridge converters are normally preferred at higher power.

Yes, and this is one of its main attractions. Extra secondaries are added on the same core, each with its own rectifier. The output connected to the feedback loop is regulated closely, while the others follow by turns ratio and vary with load. Coupling the secondaries tightly improves this cross-regulation; where an output must be precise, a small post-regulator is commonly added.

For custom designs, single-piece prototype samples are possible and about 10 pieces is a typical R&D quantity. Samples are typically ready within 7 to 10 working days. Production orders for custom parts typically start between 100 and 1,000 pieces, and a test certificate can accompany the delivery on request.
